
How do you prevent product build-up at a labelling machine?

The short answer
A labeller should be specified as part of the product-flow system. A high nominal machine speed does not prevent build-up if products arrive touching, the label roll needs frequent stops, the downstream machine blocks, or changeovers and faults take longer than the line can absorb.
Why does product build-up occur?
- The upstream machine releases products in bursts rather than at a stable average gap.
- The labeller needs spacing or orientation that the infeed does not create.
- The downstream machine stops without enough accumulation between processes.
- Label roll, coder or reject interruptions are not included in the line-rate calculation.
- The labeller and surrounding conveyors use conflicting start, stop or speed logic.
- Products become unstable when they touch, queue or restart under back pressure.
Create spacing before the label trigger
The label trigger needs one identifiable product at a repeatable position. Spacing can be created by conveyor speed differences, metering devices, screws, wheels, gates or other handling selected for the pack. The method must avoid scuffing, squeezing, tipping or changing orientation.
Measure the upstream arrival pattern during normal production. A quoted average rate can hide short bursts that exceed the spacing device or label-head response.
Use accumulation and line handshakes deliberately
Accumulation should absorb normal short interruptions without allowing products to damage one another or lose orientation. Define the capacity, contact rules and which conveyor stops first when the buffer is full. Products that cannot touch may need low-pressure or no-contact accumulation.
The controls should distinguish starved, blocked and faulted states. A starved labeller can often remain ready; a blocked labeller may need to inhibit infeed while completing or protecting the product already in process.
Plan recovery from a jam or interrupted label
A controlled restart identifies products left around the trigger and application point, clears or inspects uncertain packs and confirms the label web or print queue before normal running. Simply restarting every conveyor can create doubled labels, missing labels or a mismatched print-and-apply job.
Include deliberate blocked, starved, reject and power-loss tests in FAT and repeat the critical sequence at site after the final conveyors are connected.
Common buyer questions
Is a faster labeller always the solution?
No. The constraint may be spacing, product stability, roll changes, coding, downstream accumulation or fault recovery. The sustainable line rate is set by the complete operating cycle, not only the maximum dispensing capability.
Can products touch in accumulation?
Some stable products can accumulate in contact, while others scuff, tip, deform or lose orientation. The permitted contact pressure and queue length should be tested with the filled production pack.
What should happen when the downstream machine stops?
The labeller should enter the agreed blocked sequence, protect any product already in the application zone and prevent uncontrolled new infeed. The exact sequence depends on buffer capacity and product tracking.
How should the first product after restart be checked?
Confirm that the product identity, label, print data and placement are correct after the queue has been reconciled. The first-good check should be part of the operator procedure and acceptance test.
